Cost Reduction Design Ideas for Chinese Air Conditioner and Refrigerator Plastic Part Injection Molds

2026-10-28 11:46:51 Chinese Injection Molding

Plastic components for home appliances such as air conditioner panels, air guide vanes and refrigerator liners have large consumption and stable iteration rhythm. Decisions made during mold development determine mold cost, production energy consumption, revision frequency and single-piece molding cost. Cost reduction does not mean simply cutting steel budget or removing structures. It balances appearance requirement, assembly performance, service life and noise standard through DFM review, cavity layout, gating optimization, standardization and maintenance planning.

DFM review for early cost risk identification

Product drawings are checked before mold design. Uniform wall thickness avoids complex cooling inserts and timing control caused by uneven shrinkage. Unnecessary undercuts and fine ribs are removed. Non-critical undercuts are adjusted for direct demolding to eliminate expensive lifters and sliders. Multiple matching parts are reviewed together to unify demolding direction and sealing height. Different surface requirements are distinguished: only appearance zones receive high-level polishing treatment.

Cavity layout and mold base optimization

Cavity quantity is determined according to annual demand. Low-volume parts adopt 1 or 2 cavity simple mold bases. High-volume standard parts use multi-cavity layout to raise output. Similar parts in one product family share the same mold base, only swapping cavity inserts. Standard ready-made mold bases are preferred instead of customized ones. Symmetric layout balances injection force and reduces required clamping tonnage, cutting long-term electricity cost.

Optimization of gating system

Cold runner is selected for medium-volume parts with recyclable sprues to avoid high hot runner purchase and maintenance cost. Hot runner is adopted only for high-gloss appearance parts with large demand. Single-point hot nozzles are used instead of full hot plate to save expense. Side gates are used for internal invisible parts; submarine gates and banana gates reduce gate trimming labor for appearance parts. Shortened runner length cuts sprue waste and improves material utilization.

Simplified structure and reuse of standard components

Standard lifter seats, slider bases and thread unscrewing assemblies are purchased rather than fully custom-made. Ejector pins, springs and seals are unified to reduce spare part inventory. Complex narrow features are split into separate replaceable inserts. The number of oil cylinders and sensors is minimized to reduce failure points.

Graded steel selection and surface treatment

Steel is selected by function. Ordinary pre-hardened steel is used for internal non-sliding cavities. Wear-resistant hot work steel is arranged for sliders, lifters and gate scouring zones. Corrosion-resistant mirror steel S136 is only used for refrigerator food-contact surfaces. Nitriding and coating are only applied on high-wear zones to avoid extra cost. Stress relief treatment reduces revision cost caused by post-machining deformation.

Cooling design to cut production cost

Conformal parallel cooling channels are arranged close to cavity surface for uniform heat exchange. Shorter cooling cycle improves output, and even cooling lowers warpage and reject rate. The specification of water connectors is unified for quick mold temperature machine connection.

Validation planning and long-term maintenance control

Complete dimensional, assembly and thermal cycle tests are finished during trial mold stage. Sealing ribs and structural ribs reserve small machining allowance for easy adjustment without large-area welding. BOM and drawing files are archived with clear spare part model numbers. Cleaning ports are reserved in cooling channels for regular descaling.
