Chinese Precision Connector Injection Molds: Technical Challenges of Thin Wall and Miniaturization
Electronic connectors keep shrinking for better signal transmission. Many high-speed board-to-board connectors have wall thickness reduced to 0.2mm~0.4mm, and pin pitch down to 0.35mm or 0.4mm. Thin-wall mini connector molds differ greatly from conventional molds. Conflicts among melt filling, venting, ejection, cooling and mold rigidity easily trigger short shot, deformation, pin offset and short circuit. Mold development requires systematic control covering material matching, gating, cavity fabrication and production validation.
High-speed filling and runner gating design
Melt flows with high resistance inside ultra-thin walls and solidify rapidly. High speed and high pressure are required for filling. Submarine gates, fan thin gates and banana gates are commonly used. Gate size must be finely tuned to guarantee material supply while minimizing gate marks. Runner balance is critical for multi-cavity molds to ensure consistent filling among all cavities. Shear heat rises sharply in micro runners. Materials such as LCP and PC are sensitive to overheating; high temperature causes decomposition and precipitation, leading to sticking and degraded insulation. Smooth arc transitions are used for runner corners to reduce shear concentration.
Venting difficulty, trapped air and burning defects
Dense pin slots and narrow ribs leave limited space for vents. The vent depth for LCP molds is only 0.008~0.012mm. Deeper vents generate tiny flash debris that can cause short circuits between pins. Shallow vents fail to exhaust air, and compressed air produces high temperature and carbonized black spots, damaging insulation. Vacuum evacuation systems are widely equipped to remove air before injection. The fit clearance between pins and inserts works as auxiliary vents, which demands extremely tight machining and assembly tolerance.

Mold rigidity and stability of micro inserts
Numerous slender core pins and small inserts have weak rigidity. They are prone to deflection under high melt pressure, resulting in pin position deviation and poor coaxiality. High-hardness and high-toughness mold steel is selected, with rounded root transitions to avoid stress fracture. The mold expansion force is calculated accurately to match the clamping tonnage. Unbalanced force distribution in multi-cavity layout causes plate deformation.
Ejection problems: whitening, cracking and deformation
Thin plastic parts have low rigidity and are easy to crack or turn white under ejection force. Ultra-thin ejector pins, sleeves and thin ejector blocks are arranged evenly for distributed force. Sufficient draft angle reduces wrapping force. LCP has strong shrinkage and wrapping effect, so polished cavity surface and wear-resistant coating are used to lower friction during demolding.
Ultra-precision machining, assembly and position tolerance control
Pin hole tolerance of connectors is usually ±0.003~±0.005mm. All inserts are processed based on unified datum. Wire cut EDM and mirror EDM are applied for micro cores. Selective fitting assembly is adopted instead of forced pressing to eliminate assembly stress. Parallelism of plates and clearance of guide components are strictly controlled. Pin position of every cavity in multi-cavity molds is fully inspected.

Cooling inconsistency leading to shrinkage and dimension drift
Connectors have uneven wall thickness. Thick base and thin wall cool at different rates and twist after ejection. Conventional round water channels cannot get close to thin walls, so conformal fine cooling channels are embedded inside inserts. Stable cooling ensures consistent crystallinity of LCP and PA46, avoiding batch dimension fluctuation. Early ejection before stress release will lead to delayed deformation after storage.
Wear control and long-term mass production maintenance
Connector projects have huge annual demand. Gates, vents and core surfaces are continuously scoured by glass-filled plastic. Worn vents produce excessive flash, and scratched pins cause demolding issues. Replaceable pin inserts reduce overhaul cost. Non-abrasive cleaning tools are required for mirror cavities. Pin position and vent condition are checked regularly during mass production.
