Cosmetic Cap Injection Molds: How Multi-cavity Molds Improve Production Capacity

2026-11-06 11:42:10 Injection Molding

Cosmetic caps are small thin-wall plastic parts with huge market demand and low unit price, so production capacity directly determines project profit. Multi-cavity molds are the mainstream solution for mass production of caps. However, more cavities easily lead to uneven filling between cavities, inconsistent cooling, flash, sticking and large dimensional dispersion. Simply increasing cavity quantity cannot raise effective output. Only by optimizing gating system, cooling layout, venting, ejection, mold material and process control together can the cycle be shortened, defect rate reduced and stable high output realized.

Early-stage Product and Cavity Quantity Matching Planning

Cavity quantity should not be maximized blindly. It is calculated comprehensively based on injection machine clamping force, mold space, projected product area and raw material fluidity. PP, PET and ABS are commonly used for cosmetic caps. PP has good fluidity and suits 16-cavity, 24-cavity or even 32-cavity molds. PET cools fast but requires highly uniform hot runner temperature control, and excessive cavities easily cause excessive weight deviation between cavities. Product structure also needs evaluation. Caps with threads, undercuts and internal buckles need side core pulling structures, which occupy mold surface space, so cavity quantity should be reduced to avoid slider interference and difficult fitting. Uniform wall thickness is optimized in DFM stage to reduce cooling difference and inconsistent shrinkage and deformation between cavities, laying the foundation for short-cycle molding.

Hot Runner Balanced Gating, the Core of Multi-cavity Productivity

Hot runner systems are preferred for multi-cavity cap molds. Manifold balance includes geometric balance and dynamic balance. Geometric balance guarantees equal flow path length from nozzle to each cavity. Dynamic balance compensates flow deviation caused by melt shear and temperature difference. Ordinary naturally balanced runners cannot supply enough pressure to distant cavities under high cavity quantity, resulting in short shot in some cavities and flash in others, dropping yield and effective output. Valve-gate hot runners can independently control the opening sequence of each gate and adjust filling pressure precisely for every cavity. Pin-point valve gates leave tiny vestiges, eliminating post-processing gate trimming and reducing labor, and prevent cold material from entering cavities to form black spots. Hot runner temperature zones are finely divided, with separate temperature control for manifold and nozzles to eliminate temperature gradient and keep consistent melt viscosity. The weight fluctuation of each cavity is controlled within a small range.

Differentiated High-efficiency Cooling System to Shorten Cycle

Cooling takes up most of the molding cycle. The cooling design of multi-cavity molds focuses on similar cooling efficiency of every cavity. For rotary small parts such as caps, well-type and spiral cooling are adopted for cavities and cores, with channels close to molding surfaces and equal distance. Parallel water circuits are used to avoid gradual temperature rise in serial circuits and balanced flow of each cavity. Straight cooling channels are processed inside thread cores to prevent high core temperature from thread sticking and demolding scratch. High thermal conductivity pre-hardened steel is selected, and nitriding treatment can be applied for long-term high-speed production to improve heat conduction and wear resistance. Cooling parameters are adjusted based on temperature collection data instead of experience, and the demolding temperature difference between cavities is controlled reasonably to shorten cooling time without deformation and residual stress.

Vent and Ejection Optimization to Reduce Downtime and Defects

Multi-cavity molds are prone to trapped gas, which causes weld lines, burning and short shot. Independent vents are set for each cavity, with vent depth matching raw materials. For PP, vent depth is controlled at 0.01~0.012mm to avoid flash. Vents are arranged at melt convergence positions, parting lines and thread ends. Insert-type vents are adopted for tiny structures, convenient for carbon deposit cleaning without full mold disassembly and long downtime. Cap molds usually use plate ejection or rotary thread demolding. Synchronous ejection is guaranteed in multi-cavity layout to avoid whitening and deformation. For rotary thread multi-cavity molds, high-precision synchronous transmission gears ensure all thread cores rotate synchronously and prevent thread scratch and damage. Draft angle and polishing are optimized to reduce sticking and manual sorting work.

Mold Rigidity and Wear-resistant Design to Cut Maintenance Frequency

High-cavity molds run opening and closing cycles continuously for a long time. Plates and inserts are easy to wear and deform. Once flash occurs from worn shut-off surfaces, frequent mold repair will interrupt production. Thickened high-rigidity mold bases are used to distribute clamping force evenly and prevent plate deformation under high injection pressure and inconsistent shut-off status. Sliders, gears and wear plates adopt wear-resistant materials with lubrication channels to reduce wear rate. Wearing parts are standardized and split into independent inserts. Damaged vent inserts, ejector pins and thread cores can be replaced quickly without full mold overhaul, shortening maintenance downtime. A mold shot count ledger is established, and preventive maintenance is carried out according to production volume to clean vent carbon deposits and check transmission gaps in advance and improve machine uptime.

Process and Production Control to Maximize Multi-cavity Advantages

After mold hardware is finished, standardized process ensures stable output. SPC monitoring is implemented for multi-cavity molds. Sampling test is conducted on weight, dimension and appearance of each cavity to identify trend drift before batch defects. Raw material drying and regrind proportion are strictly controlled, because excessive regrind will change fluidity and break multi-cavity balance. Injection machine parameters are locked to prevent arbitrary adjustment of flow speed, pressure and temperature by operators. Automatic picking and conveying with robots are matched for multi-cavity caps to replace manual picking, eliminate unstable manual cycle bottlenecks and release the full potential of injection machines. Improving capacity of multi-cavity cap molds is not simply adding cavities. It relies on balanced gating as the core, matched uniform cooling, reliable venting and synchronized demolding, as well as wear control, reduced maintenance downtime, automation and standardized process. Stable yield and maximized effective output can be realized.
