Overmold Mold Development: How to Guarantee Bonding Strength Between TPE and ABS

2026-10-27 11:54:29 Injection Mold

TPE overmolding on ABS is widely adopted in consumer electronics, hand tools and smart home parts. The bonding relies on physical adsorption and micro-mechanical interlock between two materials instead of chemical fusion. Bond strength is sensitive to material grade, product structure, molding process and surface condition. Improper control easily leads to delamination and peeling. Stable bonding requires systematic management covering raw material selection, product design, mold construction, molding parameters and on-site production control.

Matching raw material grades

The compatibility of TPE formulas varies greatly. Overmolding-specific TPE grades officially certified for ABS substrate should be prioritized. General-purpose TPE usually has mismatched polarity and cannot achieve stable adhesion even with repeated parameter tuning. ABS with high filler, flame retardant formula or high regrind ratio shows low surface activity and weak bonding. Virgin ABS performs better than recycled blends. Raw materials must be dried properly. Moisture inside ABS will precipitate small molecules and form an isolation layer on the bonding interface.

Structural design of bonding interface

Relying only on material adhesion has limitations. Micro grooves, serrations and annular locking ribs on the bonding surface create mechanical interlock to improve peel resistance. The boundary line between TPE and ABS should avoid smooth flat planes and stay away from bending stress zones. Substrate wall thickness needs reasonable control. Too thin ABS will deform under heat during secondary injection, while over-thick substrate accumulates excessive heat and causes blistering. Sealing ribs are designed to prevent TPE flash from covering non-bonding ABS surfaces.

Mold structure and gating design for overmolding

TPE overmolding includes two-shot molding and insert overmolding. Two-shot molds demand high alignment accuracy. Positioning pins and locating surfaces are tightly toleranced to avoid poor contact on bonding surfaces. For insert molds, ABS inserts must be clamped firmly to prevent shifting under injection pressure. Gates are arranged away from the bonding boundary. Material flow should sweep along the interface rather than impacting it directly, which traps air and creates invisible separation films. Vents are placed at material convergence zones, as trapped air at the interface is the top cause of delamination.

Mold temperature and process parameter control

Substrate surface temperature is critical for wetting. If temperature is too low, TPE melt cannot fully wet ABS surface. Excessive temperature softens and deforms ABS. Zoned temperature control is applied. Moderate mold temperature for TPE cavities improves melt flowability. Medium and stable injection speed is recommended to reduce air entrapment. High injection pressure and high backpressure should be avoided, which may deform ABS substrate or build peeling stress after cooling. Cooling time must be balanced; rapid cooling increases TPE shrinkage and separation force.

Interface contamination control

Oil, release agent and dust on ABS inserts weaken bonding greatly. Release agents should be minimized in the first-shot ABS mold. If release agent is necessary, cleaning or plasma surface activation is required before overmolding. Operators cannot touch the bonding zone by hand. Plasma treatment effectively cleans contaminants and raises surface energy, especially for projects requiring high peel strength.

Verification and defect troubleshooting

Peel test specimens are produced at the development stage for tensile and peel testing. For products used in harsh environments, thermal cycling aging tests are carried out to verify long-term bonding performance. When peeling occurs, technicians check material compatibility first, then air traps and surface contamination, followed by molding parameters and mechanical locking structure.
