Causes and Control Methods of Dimensional Instability in Precision Injection Molding

Dimensional instability is one of the most common defects in precision injection molding production. Even tiny dimensional deviations will cause assembly failure for high-precision plastic parts such as electronic connectors, medical components and automotive precision structural parts. Dimensional fluctuation is not caused by a single factor. It involves raw material characteristics, mold condition, injection equipment performance, molding process parameters, production environment and inspection specifications. Comprehensive troubleshooting and systematic control are required to maintain stable product dimensional consistency in long-term mass production.

1. Raw Material Properties and Batch Variation

Different plastic resins have different shrinkage rates. The same material with different melt index, moisture content and filler proportion will bring dimensional deviation. Hygroscopic materials such as PC, PA and PBT will absorb moisture in the air. If drying is insufficient, bubbles and internal stress will form during melting, leading to uneven shrinkage and unstable dimensions. Batch inconsistency of raw materials, reuse of excessive proportion of regrind material and uneven mixing of filler will also cause continuous fluctuation of product size.

2. Mold Structure and Maintenance Status

Mold cavity size is designed according to the material shrinkage rate. If the mold steel is not properly selected, the cavity will wear gradually after repeated injection, resulting in enlarged product dimensions. Loose inserts, worn guide pins and bushes, deformed ejector mechanisms and unstable mold temperature will all cause size deviation. Blocked cooling channels, uneven mold temperature distribution and unqualified exhaust will lead to inconsistent shrinkage of different positions of plastic parts, making size hard to control.

3. Injection Molding Equipment Factors

The performance of injection molding machine directly affects dimensional stability. Serious screw and barrel wear will lead to unstable plastic metering and inconsistent melt density. Malfunctions of pressure and speed sensors, unstable hydraulic or servo pressure output, and backpressure fluctuation will change the filling and holding effect of each shot. Clamping force insufficiency will result in mold slight opening during holding pressure, bringing product flash and dimensional variation.

4. Molding Process Parameter Fluctuation

Holding pressure, holding time, injection speed, melt temperature and mold temperature are key parameters controlling shrinkage. If holding pressure is too low, product shrinkage will increase. Excessively high holding pressure will produce large internal stress and post shrinkage. Fluctuation of barrel temperature will change melt viscosity and filling state. Short cooling time will cause uneven internal cooling of plastic parts. After ejection, continuous shrinkage will occur and dimensions change after placement.

5. Production Environment and Post Shrinkage Influence

Changes of temperature and humidity in the production workshop will affect the cooling speed of plastic parts and material moisture absorption. Most engineering plastics have post-shrinkage characteristics. The product will continue to shrink within dozens of hours after ejection. If the measurement time is not unified, different sizes will be obtained when measuring at different placement time.

Control methods, keep the temperature and humidity of the production workshop stable. Unify the timing of dimensional inspection, stipulate that plastic parts can only be measured after cooling to room temperature, and detect after a fixed placement period. For materials prone to post shrinkage, add aging treatment process to release internal stress. Strictly control raw material drying parameters and the proportion of regrind materials. Regularly inspect mold wear and equipment operation status, lock process parameters and implement first article, patrol and final article inspection system.

Dimensional instability in precision injection molding is a problem caused by multiple overlapping factors. The control work should cover the whole process including raw materials, mold maintenance, equipment status, molding process and production inspection. Prioritize locking the state of raw materials and molds, ensure stable equipment operation, solidify molding processes and adhere to first article, patrol and final article inspection. Continuously monitor dimensional data, detect small fluctuations and intervene in advance to reduce batch non-conformity and guarantee long-term mass-production dimensional consistency of precision plastic parts.
